Yah know, I posed this question to the almighty Grant a coupla months back. THere's this stuff, you can shape it with a heat gun and it is very strong. He never responded, here are two killer links.

First, a writeup from an episode of Shipshape TV where Bigman makes a radio box out of pretty cool materials. No sources given.

i checked out those sites and it's not what i am looking for.  i need a solid block of foam to shape an enclosure for the corners of the rear locker.  once i scuplt the shape i will cloth it and put resin on it to get the final shape and then glass it and remove the foam.  i don't know if that makes any sence, but the bottom line is, i need a piece of foam bad.

This stuff is supposed to be used for mold making. You'd have to make a box the right size and fill it with this stuff, then tear away the box to have a foam block you could shape.

Shawn, your problem with that stuff is it'd probably be too rubbery when cured to sand easy.

The stuff I've used for this before is a variant of the blue PVC foam you can find at Home Depot (used for wall insulation). It can be worked pretty much like wood, except it's messier and less dense/easier to cut/sand.

If you get sheets of that, you can cut into pieces and then glue together with white glue to laminate into blocks. Then you attack it with a sander.
